Keys break for several simple mechanical reasons. Repeated turning wears the metal along the thin part of the blade until it develops metal fatigue. That fatigue is much like a paperclip bent back and forth until it snaps. The weaker the metal gets, the less force the key can take when you turn it, and eventually the stressed section will give way. A key that has been copied many times, especially if each copy came from the previous copy, often has small inaccuracies and thinner sections that concentrate stress. Those imperfect edges and slightly wrong depths make the key handle less of the load and the narrow part of the blade take more, which raises the chance of a break.

The lock itself can also force a key to fail. A cylinder that is worn, corroded, or dirty needs extra torque to turn. When pins or the plug do not move smoothly the key has to fight more resistance, and that extra force travels down the shaft to the thinnest section. Cold weather also changes how metals behave. Metals become less ductile in low temperatures and are more likely to crack under stress rather than bend. A bent key takes the same path: even a small bend concentrates pressure on one spot when you try to turn it, and that pressure shortens the life of the metal. Any of these factors by itself can cause a break; several together make it much more likely.

You usually get warning signs before a key finally snaps. The key may begin to feel loose or wobbly in the lock, or it may require more effort than it used to to turn. You might hear or feel roughness or grinding where the key used to move smoothly, or notice the key sticking partway and needing a wiggle to finish the turn. A key that feels different in your hand - thinner at one point, bent, or with burrs or rough edges from being dragged across a surface - deserves attention. Copies made from a worn original often feel slightly shorter or have flat spots along the edges; that difference is a visual clue that the geometry is off and stress is not being distributed evenly.

Paying attention to those small changes gives you a chance to avoid a snapped key. If a key begins to show the signs above, having the lock or the key inspected and serviced reduces the chance of having to deal with a broken fragment stuck in the cylinder. A key extraction begins with a careful inspection to see how the key broke and how much of the blade is stuck in the cylinder. We first look at the visible portion of the stub, the type of lock, and whether there is any rust or damage around the keyway. If it looks straightforward, we remove any trim or escutcheon that blocks access to the cylinder, use a pick or a specialized extractor to engage the broken piece, and gently withdraw it. If the fragment is deeper or the lock is full of corrosion or debris, the cylinder often needs to be removed from the door or disassembled so we can work on it outside the case. Some extractions are done with hand tools and small mechanical extractors; others require decapping the plug or, in rare cases, carefully drilling out the broken portion to preserve the cylinder body.

Whether the cylinder can be saved depends on a few practical factors. If the broken key is intact enough to grasp and there is no internal damage to the pins or plug, the cylinder often survives the extraction intact. If the key shattered into multiple small pieces, if the plug's shear line has been nicked, or if there is advanced corrosion or previous wear, the internal parts may be compromised. High-security cylinders with complex side pins or hardened inserts sometimes cannot be reassembled to reliable condition after a difficult extraction. The lock's brand and model also matter because some designs are easier to service than others.

There are a few things to avoid before professional help arrives. Do not use superglue to try to stick the broken key back together; that frequently ruins any chance of using the remaining bit to make a new key and can gum up the mechanism. Do not grab at the stub with pliers and twist hard; that can push fragments further in or bend components inside the plug. Do not try to force the lock with extra torque on a wrench or screwdriver; forcing can shear pins or deform the plug and turn a salvageable cylinder into one that needs replacement. Simple lubrication or gentle probing is generally harmless, but anything that risks grinding, gluing, or forcing should be left to a trained locksmith.

Realistically, there are three common outcomes after extraction. In many cases we can remove the broken piece and cut a new key on the spot, often by working from the remaining stub or by impressioning the lock. In other cases the cylinder can be repaired by replacing pins, springs, or the plug and returning the lock to regular use. When the internal damage is too severe, when the lock is corroded, or when the lock's security features are compromised, replacement is the appropriate and safer option.
